SafeRack Project Profile: Automotive Assembly Plant in the Mid-West

A North American automotive assembly plant located in the Mid-West reached out to SafeRack late last year to find a safer alternative to their operators climbing up the sides of tank trucks. This complex not only assembled vehicles but also had a paint department where they prepped, primed, and painted various components.

Project Challenge

The customer was bottom unloading approximately 3 to 5 trailers per day of acrylic polyurethane “enamel” and clear topcoat resins via hoses. However, they still needed to access the tops of trailers to check seals and take samples. The existing method of operators climbing up the sides of tank trucks posed significant safety risks and inefficiencies.

SafeRack’s Solution

SafeRack’s ultimate solution included a platform and stair unit, an SAS self-adjusting stair access gangway, and a fall prevention safety cage. This solution provided the following benefits:

  • Platform & Stair Unit: Ensured stable and secure access to the tops of the trailers.
  • SAS Self-Adjusting Stair Access Gangway: Allowed operators to safely and easily reach the trailer tops.
  • Fall Prevention Safety Cage: Provided an extra layer of safety, fully encapsulating the worker and preventing falls.

Impact on Operations

“A paint shop is one of the most critical and often most expensive stages in the assembly process. It is the one area where you can’t afford any downtime. A vehicle’s paint is often the first thing a customer notices and must look flawless.”

SafeRack’s solution not only enhanced the safety of the operators but also ensured the paint shop could maintain continuous operation without the risk of accidents or delays due to unsafe access methods. This allowed the automotive assembly plant to uphold the highest standards of quality and efficiency in their paint department.

For industrial environments such as manufacturing facilities, chemical plants, and refineries, any break in elevation of 19 inches or more requires the use of a stair, step, or ramp. This requirement is based on standards set by the Occupational Safety and Health Administration (OSHA), which aim to prevent falls and other injuries associated with elevation changes.

In both industrial and non-industrial environments, the requirement for a step, stair, or ramp is required when there is a break in elevation of 19 inches (48 cm) or more to be OSHA compliant.

Here’s an example of two different industrial facilities with a 1-step ErectaStep unit installed to be OSHA compliant and, as importantly, provide safe access points for workers to navigate around the plant. Because ErectaStep’s metal stairs are modular with parts always in stock, these units could be shipped and installed the next day. No engineering or fabrication is needed; they are just anchored to the cement without special tools.

In the heart of El Dorado, Kansas, we recently completed a unique project that showcases our products and consulting and installation services. This 3-spot railcar unloading terminal project was designed for a client specializing in producing petroleum performance-enhancing products. The client’s expertise lies in providing high-quality automotive maintenance services, enhancing the performance and longevity of various vehicle systems.

Project Overview The core of this project was the installation of three SafeRack tracking gangways, each equipped with a pivoting safety cage. These track-mounted gangways move horizontally to position each gangway to align over the railcar’s crash box, eliminating time-consuming “spotting” or positioning the railcars. This also ensures the safety cage is positioned correctly over the crash box for fall prevention by eliminating hazardous gaps when workers are trying to access top railcar hatches.

A pivotal aspect of the project’s design was the integration of three 20-foot Ultratech railcar spill containment track pans and a sump containment trench. Track pans are placed at each unloading spot to capture and channel any accidental spills during the unloading process. The captured material is then directed into a large containment trench or sump, a specially designed low-lying area that safely collects liquids. This system mitigates the environmental impact of potential spills and allows for the recovery of spilled materials, thereby reducing waste and preserving resources. Including this spill containment system is a testament to SafeRack’s dedication to providing both environmentally responsible and economically beneficial solutions, ensuring that our client’s operations are safe, sustainable, and efficient.

The SafeRack team also installed an elevated access structure, incorporating our innovative ErectaRack prefabricated pipe rack system. This addition not only streamlined the installation process but also provided a robust and reliable framework for the entire unloading terminal.

This is an installation of a new Hydrochloric Acid railcar loading station. The project scope included a new galvanized access platform, flat ramp telescoping gangway, powder-coated orange four-rail elevating cage, and a new by-pass arm.  Since HCI is a highly corrosive medium, a standard loading arm was not an option. The customer was using chemical loading hoses in other areas of the plant but they were concerned about potential operator soft tissue injuries while handling cumbersome hoses. To provide a safer, more efficient, and ergonomic loading station SafeRack’s engineering team incorporated a by-pass arm into our design to carry the weight of the two hoses (1 product and 1 vapor hose) to make it easier for the operator to make their tight fill flange connections.

Customized OSHA-compliant loading solutions are what we are known for. Whether you’re looking for a simple crossover, replacement gangway or a complete turn-key project SafeRack has the resources to get it done on time and within budget.

SafeRack typically recommends rigid pipe loading arms where possible for the following reasons:

  • Balanced design throughout their range of motion
  • Can be moved into position with ease
  • Designed not to hit the platform – protecting assets and the operator
  • Ergonomics – one-man operation

However, not every liquid chemical can travel thru a loading arm, such as caustic or corrosive chemicals. When handling these harsh chemicals, we recommend upgrading to a by-pass arm.

By-pass arms offer the same ergonomic benefits as traditional loading arms except no fluid actually runs thru the arm; rather the arm is used to support or carry the weight of the product and/or vapor lines for ease of loading.

By-Pass Loading Arms

By-Pass Loading ArmBy-Pass Loading Arms are designed to be a low-cost alternative to rigid pipe loading arms and are constructed of Hastelloy, Alloy 20, and other specialty metals used to transfer hydrochloric acid and other corrosive chemicals.

  • Cost-effective
  • Easy operation
  • Can be configured as a ‘hose handler’ to greatly improve hose loading operation
  • Excellent alternative for ‘Food Grade’ applications where swivel joints cannot be used
  • Liquid ‘by-passes’ inlet swivel joint, no metal wetted parts
  • Available in 2”, 3” & 4” sizes

We are Saint Paul Mountain Vineyard, Appalachian Ridge Artisan Hard Ciders. We’re located in Western North Carolina within the Crest of the Blue Ridge AVA, and we’ve grown into the position where we needed to have our wine-making capabilities here.

So, when we decided to build a winery, we visited many facilities to see what the owners would have done differently. And the catwalks were one of the most important aspects for the winemaker getting access to the tanks and being able to service the tanks which is a crucial portion of making the wine.

Most of them are custom in that once they’re made you can’t move them unless you come in with a welder and a saw and you have a big mess. What we like about ErectaStep is that it is flexible, but it still has the highest quality. The aluminum was very lightweight. The powder coating was just top-notch. They’re all OSHA-approved. It was a very pleasant and economically viable process for us.

The bottom line was that their product was very, very competitive. More so than the folks that we had quoted. It was very affordable for us but in our opinion a higher quality and a more versatile product in that if we change the location of our tanks or add some extra catwalk, it’s very flexible.

They do a lot of commercial work for large companies, and we were very fortunate to work with them. It surprised me how flexible they were working with a small winery like ours. We’re very fortunate to have ErectaStep in our process.

I couldn’t believe how quickly we got it erected today. You know, in a 10 000 square foot winery, we were able to complete it in one day which is just unimaginable. It’s top-of-the-line, in my opinion. It’s just really a high-quality product.

I can’t tell you enough about how you need to talk with these folks, not just because of your time constraints but just because of the quality of the product and the uniqueness of the flexibility of being able to make it fit what your needs are instead of making your needs fit to what it is.

I’m old enough to have seen a lot of things in the wine industry, and this is just one that’s a pleasant surprise. And if you’re a mid-sized winery, a small winery, or a large winery, I would recommend you talk to these folks if you’re adding or changing your catwalks because it’s a unique and high-quality product that you can get going quickly. And time is money and money is time, and ErectaStep helped us with both.

SafeRack was approached by Senior Mechanical Engineer, Richard Davenport, to provide a Turn-key offering for a single spot rail loading solution. Adamant about having one point of contact for the full completion of the project. SafeRack performed a site visit and quickly found their custom fall protection and loading procedure to be cumbersome and unsafe. Due to the extreme caution that comes with loading Oleum an upgrade was a must. As a result, SafeRack designed and installed a railcar loading platform canopy with a MaxRack elevating safety cage solution.  Our MaxRack safety cage takes safety to another level so the operators can provide full attention to loading such a potent product.  We were able to repurpose existing equipment to reduce the cost of equipment needed and demolition performed.

Although no two Oleum Loading solutions will be identical, the product itself determines much of the critical design criteria that will ensure that optimum safety and productivity can work together in harmony.  What is Oleum?

MaxRack Logo

  • Many standard cage configurations available
  • Units available for both truck and railcar applications
  • The counterweighted design allows for smaller, less expensive drive components
  • Pneumatic or electric motor drive options
  • Off the shelf replacement parts available quickly & easily
  • Robust galvanized steel columns and carriage
  • Patent-pending manual override or raise/ lower in case of power or air pressure loss

The new MaxRack powered elevating handrail system is the only elevating safety cage on the market that can be raised and lowed manually if your facility loses power or plant air. The unique counterbalanced cage design coupled with our exclusive dual input gearbox enables smooth operation as well as the ability for the operator to manually raise and lower the cage with ease in the event of a power loss.

Custom Alaska MarinaStep

In the high seas of remote Alaska, loading and unloading people and supplies can be treacherous. SafeRack’s MarinaStep custom marine gangway proved to be the perfect solution for a local fish processor’s safety improvements. In the case of this particular project, the berthing area was not square with the face of the dock causing the work barge to be vulnerable to hazards when aggressive storms blew in. Keeping vessel operators safe regardless of the weather and efficient loading and unloading of products and supplies was the key to keeping this busy fish processing plant running smoothly.

Custom Alaska MarinaStep Installation

The MarinaStep custom gangway was designed with legs of differing heights to even out the loading dock. These legs support a 4′ by 30′ long truss gangway using a flat ramp walk surface stamped with durable traction surface and cleats to allow for operation at angles up to 30 degrees. The gangway also pivots left and right with an attachment that allows operators to quickly disengage and remove it from the platform. The gangway can also be collapsed and stored easily during the off-season.

The challenging design requirements for this project were no problem for our talented team. Our installation specialists made a visit to the remote location to ensure total success. Our ability to meet the client’s tight deadline was imperative as any delay would have impacted their production for the entire season. The delivery of this product was the fun part. The MarinaStep gangway was shipped from South Carolina to Seattle by truck and then loaded onto a barge for the trip north. The trek took a total of nearly 2 months and the project was a huge success.
