Transloaders are mobile units that transfer goods from one mode of transportation to another, such as from a truck to a railcar or vice versa. Any fitment issues were easily resolved by adjusting the modular components as needed, minimizing downtime and logistical challenges.

SafeRack, a leading manufacturer of bulk-loading fall protection equipment, designed and implemented a custom fall arrest system for Georgia Pacific’s paper mill facility in Big Island, VA. The system addresses the paper mills’ safety concerns for truck operators unstrapping timber loads from log trailers prior to offloading.

Georgia Pacific needed a solution to protect non-employee truck drivers who were required to climb atop their log trailers to manually unbuckle or unstrap timber loads.

Project Details

SafeRack’s engineering team designed an OSHA-compliant horizontal trolley beam fall arrest system with an access platform and a SafeRack gangway for operators to reach the top of their load on the log trailer. The design meets the facility’s requirements of providing a safe way for truck operators to prepare their load quickly for unloading for improved throughput.

The fall arrest system and access platform was installed at the Georgia Pacific paper mill in Big Island, VA. SafeRack Project Profile: Automotive Assembly Plant in the Mid-West

A North American automotive assembly plant located in the Mid-West reached out to SafeRack late last year to find a safer alternative to their operators climbing up the sides of tank trucks. This complex not only assembled vehicles but also had a paint department where they prepped, primed, and painted various components.

Project Challenge

The customer was bottom unloading approximately 3 to 5 trailers per day of acrylic polyurethane “enamel” and clear topcoat resins via hoses. However, they still needed to access the tops of trailers to check seals and take samples. The existing method of operators climbing up the sides of tank trucks posed significant safety risks and inefficiencies.

SafeRack’s Solution

SafeRack’s ultimate solution included a platform and stair unit, an SAS self-adjusting stair access gangway, and a fall prevention safety cage. This solution provided the following benefits:

Previously, Amtrak employees at the Los Angeles maintenance shed had to use extension ladders to perform maintenance in and on locomotives, a method fraught with safety risks and inefficiencies. SafeRack was awarded the contract to design and build a state-of-the-art, two-story access platform, enabling the maintenance crew to work more efficiently in a fully OSHA-compliant, safe environment.

The SafeRack team designed and engineered a hot-dipped galvanized steel construction platform, complete with stair units, towers, gangway track, and carriage, all fully encased in handrails. This two-story platform is designed to provide safe and easy access for maintenance tasks on Amtrak’s locomotives, addressing previous challenges and enhancing overall safety. Each level includes a SafeRack gangway for workers to access the locomotive. The gangways are raised as the railcar pulls into the shed and can be lowered into position, providing workers an easy and safe way to work on the locomotive.

Top Level: SAS Gangway

The top level of the platform features a self-adjusting stair gangway (SAS Gangway model) with a tracking capability. This tracking gangway can be positioned along the entire length of the locomotive, offering full access to the cooling fans and other top components. Additionally, it includes a fall protection safety cage that fully encapsulates the worker, ensuring a secure working environment at all times.

Lower Level: FRT Gangway

On the lower level, the platform is equipped with a Flat Ramp Access Gangway (SafeRack FRT Gangway). This gangway also can track along the entire length of the locomotive and provides safe access to the locomotive’s cabin, engines, and backup generators, facilitating maintenance operations without the risks associated with traditional extension ladders.

Project Profile – RollaStep as a Scaffolding Alternative

A large tire manufacturing plant had to regularly access their heat exchangers, a piece of equipment that is used in transferring heat between a solid object and a fluid, or between two or more fluids. Workers needed a work platform to access these heat exchangers for maintenance every 4-6 weeks throughout the year. Each time scaffolding was rented and union contractors were brought in to set-up and break down the units at an expense of $2,400 each time. Additionally, you can see from the photos that the scaffolding was cumbersome, difficult to move from each heat exchanger and wasn’t OSHA compliant.

Best Practices to Stay Safe and Compliant 

Loading Dock

In the picture on the left, there is a potential fall hazard at the loading bay.  This risk was mitigated by installing an OSHA-compliant retractable physical barrier so that it was impossible to accidentally walk off the edge and fall to the ground below.

Warehouse Loft Access

The steps in the image on the left are problematic for two reasons. They exceed the standard rise/run and end with a trip hazard. In the same photo, it is apparent that the trip hazard was mitigated by adding the platform, however, it does not meet the OSHA requirement of a 36” platform when changing stair riser heights.  The best practice was a compliant safe access system with consistent riser heights that also eliminated the trip hazard.

Pipeline Terminal Valve Access

In the image on the left, a portable ladder or mobile work platform is required to access the valve terminal at this pipeline terminal. By installing a permanent work and access platform (right image), operators can now use an OSHA-compliant ladder to access the valve without compromising efficiency or safety. The image on the right shows how this solution was replicated to all valves along the pipeline manifold.

Standby Power Generators

Power generation is becoming more prevalent as companies in a variety of industries weigh the impact loss of power has on productivity. Vessel Manufacturer

The photo on the left shows a workers using a ladder to access the top of the vessel. In addition to being difficult to transport to the task at hand, ladders are a common cause for workplace injuries. Improper placement, incorrect use, and the use of worn or damaged equipment are the most common issues that can contribute to the problem of ladder safety at work. The photo on the right demonstrates the benefits of using our mobile platform to perform the same task. Barge and Ship Access

In image on the left, the non-compliant gangway is installed at an unsafe angle, is missing stanchions and handrails, and shows loose netting with significant signs of wear. In comparison, our gangway installation on the right is ergonomically balanced and provides safe, fully compliant access from shore to ship.

Valve Maintenance

The valve maintenance access shown in the photo on the left is an accident waiting to happen. In addition to human error, the use of multiple ladders presents a multitude of potential problems. Workers are much more likely to take short cuts such as choosing the wrong ladder, improperly placing the ladder, or putting themselves in harm’s way in the name of efficiency. Our pre-engineered modular platform, shown in the photo on the right, eliminates the guesswork and makes keeping workers working safely and efficiently totally easy.

Pipe Crossover

Crossing over a 12” pipe seems simple enough, but that’s exactly where a slip, trip, or fall could happen if the operator is in a hurry and not paying attention. Don’t let your company become a statistic.

Roof Top Maintenance

Roof top maintenance is usually an afterthought for a builder or contractor; they design an entry door or opening but there’s most likely a large step down required to access the roof top creating the potential for a slip, trip, or fall.

Slips

Slips can be caused by wet surfaces, spills, or weather hazards like ice or snow. They are more likely to occur while hurrying or running, wearing the wrong kind of shoes, or walking while distracted.

You can help prevent slips at work by following these safety precautions:

  • Practice safe walking. Take short steps on slippery surfaces to keep your center of balance under you and point your feet slightly outward.
  • Clean up or report spills right away. Even minor spills can be hazardous.
  • Don’t let grease accumulate at your workplace.
  • Be extra cautious on smooth surfaces such as newly waxed floors. Also be careful walking on loose carpeting or mats.

Trips

Trips occur whenever your foot hits an object, and you are moving with enough momentum to be thrown off balance.

To prevent trip hazards:

  • Don’t carry loads that you cannot see over. Keep the path visible in front of you.
  • Keep walking and working areas well lit, especially at night.
  • Keep your workplace clean and tidy. Store materials and supplies in the appropriate storage areas.
  • Arrange machinery and equipment so that it doesn’t interfere with walkways or pedestrian traffic.
  • Properly maintain walking areas, and always report potential hazards.

Falls

To prevent falls, consider the following measures:

  • Don’t jump off landings or loading docks. Use stairs with handrails.
  • When using stairs, always keep one hand on the top handrail for 3 points of contact.
  • Repair or replace stairs or handrails that are loose or broken.
  • Keep walkways and aisles well lit and clear of clutter.
  • Wear appropriate footwear with non-slip soles.

Challenge

The customer sought a more effective solution to ensure easy, safe access to passenger train cars for their crew. The challenge was to replace inefficient and unsafe mobile stairs with a more stable, durable, and efficient solution.


ErectaStep’s innovative patented design is flexible and convenient, as showcased when a supervisor’s replacement reconfigured the original order without needing extra parts or custom fabrication, demonstrating its distinct advantage over competitors and custom fabrication.


Solution

The customer opted for our standard ErectaStep modular metal stair and access solution. In-stock and available off-the-shelf with no customization required, this installation provided an immediate solution with flexibility that would easily adapt and reconfigure when future requirements or circumstances required.

Implementation

What makes this installation particularly interesting is that the supervisor who placed the original order was transferred to a different department when it was ready for installation. His replacement wanted a different configuration. After reading the ErectaStep installation manual, he discovered that the same components could be used in a different configuration without the need to order additional parts or custom fabrication. This is a great example of how ErectaStep’s patented design is uniquely different from competitor’s products and custom fabrication.  

Outcome

The reconfigured application works beautifully. Installation was straightforward and easily implemented using our installation manual and a few simple tools. The safety and efficiency of the maintenance crew’s operations have been significantly enhanced. The ErectaStep system provides a stable and reliable solution in its current configuration while offering versatility as the facility’s needs change over time.
